Why I Stopped Buying the Cheapest PLCs (Even Under Pressure)

I'm the guy you call when your automation line is down and the deadline is tomorrow. Over the past 7 years, I've coordinated over 200 rush orders—same-day turnarounds, overnight programming, last-minute component swaps. And I've learned one thing the hard way:

The cheapest PLC is almost never the most cost-effective solution.

The View That Cost Me $800

In March 2023, a client needed a replacement PLC for a packaging line. The original Omron CP1L was available, but a discount brand offered a 'compatible' model for 40% less. I pushed for the cheap option. Saved them $320 on the part.

Then reality hit:

  • Programming software cost an extra $150 (not included)
  • Two days of rework because the pinout was different — $600 in engineering time
  • Delayed delivery meant a $500 penalty from their end customer

Total hidden cost: $1,250. That 'savings' turned into a net loss of $930.

1. Hidden Costs: The Iceberg Below the Surface

Standard print resolution requirements? That's for print. For PLCs, the 'resolution' is your scan time and programming environment. A cheap PLC might save $100 on hardware. But if your engineers waste 8 hours learning a proprietary ladder-logic dialect, you've just spent $1,200 on software training alone.

Omron's NJ and NX series share a common programming environment (Sysmac Studio). Once your team knows one, they know them all. No re-learning. No custom cables. At least, that's been my experience with 30+ projects using those models.

2. Reliability Under Pressure: The 'Will It Work?' Tax

Last quarter alone, we processed 47 rush orders. Every single one that used a non-standard PLC had at least one issue: missing documentation, unclear failure modes, or a spec that 'interpreted differently' than the datasheet.

"I assumed 'same specifications' meant identical results. Didn't verify. Turned out each vendor had slightly different interpretations of 'NO/NC.'"

We paid $800 extra in rush fees for one project, but saved the $12,000 contract because the Omron PLC arrived programmed, tested, and with tech support available on a Saturday.

3. Total Cost of Ownership: The Framework That Works

Here's the simple calculation I use now:

Total Cost = Hardware + Programming + Training + Support + Risk of Failure × Cost of Failure

For example, a CP1E (one of Omron's budget-friendly models) costs about $250. Add a week of online training ($200), a programming cable ($50), and leave 10% contingency for unexpected hiccups. That's $550 total — still less than a 'cheap' PLC that needs custom software and has no local distributor support.

Oh, and the CP1E works with the same software as the entire Omron family — so future scalability is built in.

What About Dometic Air Conditioner Control Panels?

Funny you ask. In June 2024, a client called needing a controller for a fleet of Dometic RV AC units. Normal lead time was 4 weeks. They had 3 days. We couldn't find a cheap, generic controller that worked with their protocol.

We spec'd an Omron CP1L with a serial module, programmed a custom ladder routine in 6 hours, and delivered the panel on time. Cost was $1,200 — but the client would have lost a $15,000 contract with their customer if we'd failed.

That's the difference between 'lowest price' and 'right price.'

Counterargument: "But Our Budget Is Tight"

I hear this constantly. Look — I'm not saying you should always buy premium. What I'm saying is: calculate the total cost, not just the price tag.

If your project is a one-off, no future expansion, and you have internal expertise with a specific cheap PLC — fine. But for anyone who needs training, tech support, or reliability under a deadline, the 'cheap' route is a gamble.

I've lost $50,000 contracts by trying to save on standard components. I've paid $800 in premium but avoided penalties. The math is clear.
